Well since I've got it in the shed I figured I'd start poking around... Time for solder. [IMG][IMG][IMG]

How did it even get that far without issues or fire? Worst I've seen. Ditch the plug and install heavy duty separate connectors on each wire. That will keep the heat down and also prevent arcing. Some just solder and heat-shrink the wires, but it's just a step easier to remove things later if needed with the connectors.

I got this last June. I noticed a little Browning under the clear insulation but I couldn't see the plugs themselves so I waited until I got it in the shed for winter. It looks like it did have a freakout, then melted the plastic connectors just right to correct the grounding issue (you should see the arc mark on the frame of one of the photos).
I'm soldering from the stator to new connectors, I had to remove a lot of wire that was toast. I did do a battery check and was getting 13.67 while running, regardless of RPM. I'm not quite sure what that means, but there you have it.

I would test the stator before soldering that all up..... just in case. Mine is burned up pretty good too but the stator is still good.... mofset on the way.

Ah, the inevitable happens again! Funny, when I was rebuilding my 5 Gen after my low side, I noticed the same melted connectors. Oddly, I had always checked these and other wiring for over heating and/or melting but did not notice anything out of the ordinary the last inspection. Ironically, had I not low sided, I’m pretty sure my next ride would have ended with me being stranded quite a few miles from home. As an ironic twist, my low side happened only 5 miles from home.

So I completed the soldering/connectors, but I'm still only getting only 13.5v while revving. I kind of feel like this is a situation where if it's not broke... However, it's a bit disconcerting to not be getting a good 14+ charge.

Charge the battery over night while disconnected from the bike using a trickle charger. Then have the battery load tested at a Autozone or the like. If it passes the load test, put it in the bike and check it again. If the charge is the same 13.5v, suspect the R/R.

To check the stator and the R/R follow the detailed instructions posted as "The Drill" - the 9th post in the following forum - http://vfrworld.com/forums/showthre...mon-regulator-Stator-failures?highlight=drill

Oh, and be sure to thank Mello Dude.
